I thought that as well, or could you possibly use a wooden dowel plug and JB weld??? the wooden dowel would stop any JB weld falling inside the gearbox where it might cause damage.

btw, if you do tap and bolt it, then it is not easily reversable if you ever want to fit an oilway transfer box. [:(]

Thats a very early lock carrier, etka says it was replaced by p/n 321 905 851D on 30-06-1986,
I cant remember exactly but I think if you insert the key then the the lock barrel should turn further (anti clockwise) than when it is fitted on the car then you can slide it out towards you, not absolutely sure on this though, but it has to be worth a try, please post results.

On the RH (transfer box) flange there is an external circlip p/n 020 409 297 it sits behind a circular plastic disc (oil seal)on the inside of the drive flange and is removed with circlip pliers.

On the LH flange there is an internal circlip p/n 012 409 413A you can push/punch this drive shaft/flange out from inside when the left hand flange has been removed.

I checked in ETKA, and it looks to me like the 96 Passat shifter should fit

    1) Can someone tell me whether the rallye gearbox used single mass or dual mass? – Single
    2) Whether this flywheel will work with the rallye box? – Good question, Personally I have no idea.
    3) Whether i’d be better off trying to get a solid flywheel? – Probably yes.

Yes it will bolt in , it is a direct swap, apart from
    1) The handbrake cables (either buy new Rallye ones or its an easy job to modify the old cables to fit the calipers)
    2) The triangle mounted fixed brake pipes, (you will need different length ones to reach the calipers)
    3) The Viscous coupling, (which may or may not fit the original propshaft end, however you can always refit your original VC unit to the Rallye diff)

The Passat front shafts are 25mm too long, but as you already said you can use them in combination with the Passat triangles and steering arms this gives a nice 2 inch increase in the front track width.
